This is from out in left field but is it possible the wiring is backwards. Since this has a reversal fan, even wiring it backwards (+ to neg power, neg to + power) should allow the motor to run. The wiring could be backwards to the switch, to the fan or to some other 12 VDC item on the same circuit. Just a suggestion.

The last thing I did this weekend is bring the whole fan assembly in the house. Hooked the assembly up to a variable voltage power supply. The assembly still has the noise. The motor alone does not .

        Problem solved!!!!!!!!!!!! hooray!
Replaced the fan with a 10 speed remote fan. problem went away. Still would love to know what component on the old circuit board was the problem though.

It could be that the new fan is capable of filtering out the noise on the 12v circuit (that's still there). MaxxAir sent two replacement motors, right? Hard to believe all three had the same defect. But they were all designed the same (with the same components) so they'd all react to noise the same way.

Regardless, the noise is gone so it's all good.

Can you (please) document the manufacturer, part number, and retail source for the replacement (or was it the 10 speed MaxxAir fan like I have in my fan)? It will help to have this information documented if there's another issue like yours. TIA!
